QC Stations and Equipment
Visual Inspection Station
- Bright, flicker-free LED lighting (5000K color temperature)
- Magnifying glass (5–10x magnification) for detail inspection
- Color reference swatch (Pantone or ICC profile target)
- Defect classification chart
Color Measurement
- Spectrophotometer (high-end) or colorimeter (budget option) for ∆E (color difference) measurement
- Measure printed garment against color standard
- ∆E < 2 = acceptable match; ∆E 2–5 = minor shift; ∆E > 5 = unacceptable
Registration Accuracy Tools
- Magnifying glass with crosshair reticle
- Ruler (0.1" precision) for measuring misalignment
- Acceptable tolerance: ±0.1" on most prints
Durability Testing
- Wash testing machine (AATCC or equivalent standard)
- Colorfastness reference cards (AATCC Blue Wool Scale)
- UV light box for light-fastness testing
QC Inspection Checklist
Before Production Starts (Setup QC)
- [ ] Verify color matches customer swatch or reference (within ∆E < 2)
- [ ] Check registration alignment on first garment (measure misalignment)
- [ ] Inspect curing: no yellowing, stiffness, or ink beading
- [ ] Verify ink adhesion (pull test: ink should not flake or peel)
- [ ] Confirm garment size and fit on first sample
During Production (Statistical Sampling)
- [ ] Every 10th garment: full visual inspection
- [ ] Check color consistency across batch
- [ ] Monitor for ink buildup or curing drift
- [ ] Note any registration drift or misalignment patterns
Final Inspection (Before Shipping)
- [ ] Visual inspection: no visible defects, cracks, or ink pooling
- [ ] Color match: measure ∆E against standard
- [ ] Adhesion test: scratch ink lightly with fingernail; no flaking
- [ ] Stiffness check: flex garment; ink should move with fabric, not crack
- [ ] Package and label
Defect Classification
Critical Defects (Reason for rejection)
- Missing color or registration > 0.2"
- Ink bleeding outside design boundaries > 1/8"
- Visible creasing or permanent damage to garment
- Ink peeling or flaking under normal handling
- Color ∆E > 5 from standard
Major Defects (Document, may reject if > 2 per batch)
- Registration off by 0.1–0.2"
- Color ∆E 2–5 from standard
- Minor ink pooling or texture irregularity
- Small yellowing or heat damage (< 1/4 inch)
- Ink stiffness noticeable but not cracking
Minor Defects (Accept if isolated, < 1 per 10 units)
- Registration off by < 0.1"
- Color ∆E 0.5–2 from standard
- Dust or lint embedded in ink
- Very slight yellowing
- Visible printing imperfection not affecting wearability
Durability Testing Protocol
Wash Test
- Print a test garment on the first day of production.
- Launder 5 times in hot water (AATCC Standard Test Method 135).
- Air dry (avoid dryer heat, which can set stains).
- Inspect color change and fabric damage.
- Grade using AATCC colorfastness scale (5 = no change, 1 = severe fading).
- Document results; batch must meet minimum grade 3 for acceptance.
Curing Adequacy Test
- Print test garment; immediately cure per spec.
- Perform adhesion pull test: press masking tape firmly on ink, pull at 90° angle.
- If any ink transfers to tape: under-cured. Increase dwell time or temperature.
- Repeat test after adjustment; pass = no ink transfer.
Scratch Resistance Test
- Use fingernail or plastic scraper to lightly scratch cured ink.
- If ink cracks, flakes, or dulls: under-cured or wrong ink type.
- If ink shows no damage: properly cured.
Documentation and Trending
Daily QC Log
- Date, time, machine, operator
- Color ∆E readings (3–5 measurements per shift)
- Registration accuracy (average ∆ from standard)
- Defect count by category
- Corrective actions taken
Weekly Trending
- Plot color consistency across days and machines
- Identify patterns in defects (e.g., drift over time suggests curing station calibration issue)
- Calculate reject rate; target < 2% for high-quality shops
Monthly Review
- Review all defect data; identify top 3 root causes
- Schedule maintenance or retraining if needed
- Compare to customer complaints; adjust standards if mismatch detected
Common QC Issues
Color Drifts Throughout Shift: Curing station temperature rising as it stabilizes. Allow longer warm-up time (20–30 minutes) and recalibrate every 4 hours.
Registration Gradually Misaligns: Machine drift, worn guides, or printer calibration shift. Check and recalibrate press or DTG position control.
High Reject Rate (> 5%): Systematic issue (under-curing, poor pretreatment, wrong ink). Investigate root cause before continuing production.
Inconsistent Color Between Machines: Different ICC profiles or calibration on each machine. Standardize profiles and synchronize temperature settings.
